Nah, I doubt it... I'd need to have the tools for a while whilst I learn, and that's not something I'm that keen to do.

I've got someone keen to help machine cut the panels out of scrap aluminium, so I could just take that somewhere to have them weld it up.

I've seen some folks do solder / brazing of aluminium, and I could probably give that a go. Some reports indicate that these are as strong as welds and only performed with a heat source - less than 400 deg.

I'm also wondering about fibreglass or carbon, but my guess is that this will be more costly than aluminium.

You could make your balsa model, seal the wood and then use it to make a plug for carbon or fibreglass. The beauty of a plug is that you could make many copies and possibly sell to others... There is a lot of work needed to get the plug just right but it would be worth it.

I'm going to borrow your logic and see what I can do to make use of longer trumpets. Once I can source some suitable trumpets I will use balsa wood to fabricate the shape required.

Another option, if all others look too expensive or unlikely, is to fibre glass the balsa itself. Odd initially I know, but after looking into it, it would look like a solid and well finished product. I'd just have to be sure I've got the mounting areas and pipework stiff enough.

Anyone got any recommendations on where to best buy some replacement shims?

I'm talking with someone about milling the item from a solid billet. Single piece and hopefully fairly repeatable if the price is reasonable.

If that doesn't work, then looking at sheets cut to similar dimensions for welding etc.

Failing that, I will look at options for fibreglass or carbon fibre etc. hardest part with glass is how to make it with a lid etc. I need to chat with some folks who do this all the time etc.
